Hey Guys!
It's been a while since I've been on the site and when I decided to start a new project the forums were down, but now that they are up I can show what I have done so far!
I was making this for my cousin's birthday and I had surgery around the same time so I could't do much so of course I started making a helmet! In all honesty I haven't finished a helmet past the pepping stage but this time I was determined to finish one from start to finish. I've been working on it for a month due to work and school and volunteer stuff and it really impeded me.

This is what I had when i first pepped it. Credit for the file goes to Flying Squirrel

Then I resined the outside and mostly fiberglassed the inside. I did a very sloppy job on it though I was trying to rush and now I have all these air bubbles in them.

ALSO THIS IS A SAFETY TIP! I don't know if this is posted anywhere or if it's a major concern but if you are working with resin and you are wearing clothes be sure to change after. The fumes can make your clothes smell and you don't want to inhale any of it so change your clothes and LEAVE THEM OUTSIDE. Don't keep them in your room because the fumes won't escape and it will circulate.

The helmet looks pretty good as far as im concerned. The bubbles arent too much of a problem, sand the inside down a little bit and pour a little layer of rondo to smooth the inside.

I know how you feel about being busy all the time. If only we could make armor all day long :D.

Haha thanks! and sorry for responding so late to this I have yet again been caught up in work but the next 7 days are going to go towards this helmet!!! Also I was wondering what I could do for the inside of the helmet but i was thinking of using foam padding inside for comfort and so the helmet fits on correctly, any thoughts or suggestions on how i should go about this or where i could buy super cheap foam padding?
 
Update!
I just graduated from high school and now have a butt load of free time on my hands so I Bondoed the outside but I did it a little fast only because I was trying to finish it before I started work and so I could finally give it to my cousin. It was hard because I don't have a dremel so I bought some metal files that Katsu and Satchmo III recommended and used some sanding paper for the smaller things.

As you guys can see in this pic some places where it warped, it happened a while ago when I first put resin on, I tried to fix it but it kept going back to that state.

I just spray painted the metallic silver (I think) but I don't currently have pictures to show right now. I thought i sanded it down pretty well but when i spray painted I saw A LOT of grooves in the helmet but I am going to work them into the helmet so it looks like battle damage. Soon I'll buy a visor and mount it, hopefully in a few days there will be another update!
 
Awesome pep work! Thought I would state this here. I don't know if its just me, but once this particular helmet gets resined the visor area tends to shrink downward. And that's with the support struts put in. Maybe someone more familiar with this problem has a explanation. I would assume it has something to do with the amount of resin applied to the outside of the helmet.
 
Looks great man. I tried the default helmet once and it warped at the drop of a hat. Good Bondo work!

Thank you! And that's EXACTLY what happened to me! If you look at my pepped helmet before it was resined you'll see how much it sagged downward. I tried to apply the thinnest amount of resin but it still warped. I think more supports need to be in the helmet or a mannequin head to keep the shape.
 
I would say, maybe installing the pepakura visor would help. Might be a pain though. I haven't got around to posting pictures of my pep work, but I have thie he helmet pepped. I just need to put in the support struts. My first mc helmet was low depth. After I pepped the low depth helm I guess the way I pieced it together, it made one side of the duck bill uneven. One side was raised up, and the other lower. Guessing for the ld depth helm, it would be better to start from the top, and then pepped on down towards the neck opening. So, I don't know. Guess u gotta get lucky, and hope nothing warps on u.

It would be hard to install the pepakura visor, it isn't attached to the helmet. But if you can find another version of MC's helmet I would go with it instead, I started from top to bottom piecing it together and it still warped and when it warped it was SUPER hard to work with, it's actually breaking apart a little bit by where the lights go. New Update!
So I've currently painted my helmet with Flat Black as my primary color and Blue as my secondary color, I used A TON of painters tape and it actually peeled off some of the paint but it kind of came in handy for the battle damage. I made other chips in the armor with vaseline and then made the scratched look on the side with a paint brush, I cut it because it was too wide so it took longer but I think it was work it in the end! I wanted to put my cousin's last name on the back but I haven't gotten around to it yet, if anyone has any good fonts they could suggest that would be great! Thanks for reading!

UPDATE!!!!....sorta....
Hey everyone! My visor just came in the mail and I will be getting the rest of my materials hopefully in a week. I'm doing a mix of Blackula's tut and vshore's as well. I made my own stencil using left over card stock and an X-acto knife. I decided to also use the Noble Team logo which was hard to do when I cut it out but it worked out in the end :D

FINAL UPDATE!!!!!!!!!

Hey everyone!
This is my last and final update because I have officially a completed my Halo helmet! My cousin was super happy to get it even though it took over 3 months, I actually got attached to the helmet and was sad to see it go :( but I will probably make one for myself next time ;).

I installed the visor using a mix of Blackula727's tut and vshore100's tut. I also bought the visor shore recommended it was only like $8 on amazon (before shipping & handling) and it does reflect pretty well but it's best when it's sunny out. I also put padding in on the inside because it is so big and there were sharp edges that hurt when putting it on. My aunt got the stuff at Joanne Fabrics for like %50 off :D.

I want to thank everyone who help me when I needed it and for the amazing tutorials on the 405th and the model made and unfolded by FLYINGSQUIRL. Can't wait to start another build! :D
