Hey dude I just got done with the sword. I'm really sorry, but it's not done completely. I swear I spent close to 5 hours on it last night, and I still can't get to some of the small parts on this thing. There were so many overlapping parts I just didn't know what to do. There are a lot of parts that you may have to leave out, or find another way to make. For instance, the small shiled parts that look like spider webs on the sides were nearly impossible. And the bolts on the top blade aren't done either. I unfolded the bolts on the bottom half though. So basically you can build the bolts that are possible to build, and then print out extras of those, and put them on the blade. You'll also have to rearrange the parts on the paper yourself. I didn't have time to do that last night. I also scaled the sword to 6 feet like you wanted. I'm sorry for such a low qualityy unfold dude, but I don't know if I'd be able to do any better even if I had more time. You might want to ask someone else if they can help you with the finishing touches. But anyways here you go:
The First Tsurugi

Here's my version :)
Download it there
I think I solved this puzzle, but no way I'll unfold it :)

awesome work bevbor, thank you for working on this. is there a way you can put the sword together in the model?

if you look, they are the same models, but the one is just separated in different parts, the other is interlaced, but they seem separated.

As far as a metal like blade for the weapon try aluminum AC foil tape I have used it for years on my wooden prop swords and axes. It can be polished with auto scratch remover to shine like steel or brushed with steel wool for a brushed finish. And the adhesive on the back is about the stickiest crap I've ever seen it will stick to literally anything.

Woah woah woah wait a second? WTF? All those parts are seperate swords? It's not all the same thing? Am I missing something here?

well in the movie it there is the main sword and a total of 6, all the other swords are combined to make the final sword. its a pretty good movie. thank you so much for putting time into this, i can see pep is probely going to be way too difficult so i might stencil these out on something

Yeah, you can download it there, I did it, and simplified the model as much as possible, look:

It's a very easy build and very easy model, but extremely hard to print in size you want:)
