I'm not a pep-wizard but I'm clumsy so I'd leave the visor in for cleanup to avoid snapping a brittle shape while smoothing it. This would also make sure that you have the right height/depth across the surface of the lens in relation to the surrounding area of the helmet. Before you go to vacuum form, make sure you have a backer for the lens form, some people use clay, some use foam but the ultimate trick is to make sure you have enough of a draft angle that air flows smooth that pulls the plastic in a way to have easy removal from your buck.
