So I started this project back at the end of December. I initially wanted to build an Iron Man armor, and started in on a helmet. I got as far as casting a helmet and it was decent looking heres the sculpt:

and the final cast right out of the mold...

But then I saw War Machine... and decided to start in on that. Here's the sculpt:

Covered in Urethane rubber for the mold (second layer, I ended up doing 2 more with cab-o-sil to thicken up the Urethane and then one more with gauze strips soaked in urethane to make the mold thicker)..

and the almost final product:

Still need to more interior detail work, sanding smoothing etc. The back clip of the helmet (which is missing in the pic above) is held in with magnets. Still working on the faceplate tracking and motorization, but I think I have come up with a different design then the standard Iron Man Faceplate motion.. Which involves hinges like these.. and using cables that run down the back end of the helmet to servos to control the motion.

Instead I'll be using a tracking system that runs down the center of the faceplate and use a rack and pinion set up to pull the faceplate up and down. I'll try to post pics as I get closer finishing this.

Anyways this has been a fun process.. and I'm starting in on the armor (which I think looks close to HALO armor).

Cheers,

Jay

They look good, the one on the right looks either high or asian. lol

Lol I believe that the reflection in the eye socket is playing tricks with my brain.

Hey, Ive seen this in another forum and all I have to say is bravo. I am hoping to put mine up by this weekend but it looks unlikely cuz I just caught a virus.

u should combine and mod peices to make somthing completly new

chief and iron man 'shiver runs down spine' pure epicness

Thanks all for the comments. The brow on the right helmet is sharper then the one on the left and the eye sockets on the right helmet are actually deeper and a little smaller then the one of the left. Either that it they are asian hypnotic eyes that confuse.

:p

Still working on the finer details. I filled the ears with bondo last night and used a hole saw to get a nice perfect circle between the bigger and smaller circles. It came out _really_ crisp. I'll try and post some pics tonight. Still gotta work on the tech to make the faceplate move..

Hmm.. a war chief LOL the ultimate bungie marvel crossover LOL.

Absolutely gorgeous helmets. If you get tired of two send one of them my way, I will gladly give it a good home!

Thanks all for the comments!

Still working on the small details before I re-mold it. I've still gotta cut out the trapezoid shapes in the bottom of the jaw area and fix the back so it doesn't look so much like a like a bowling ball. I've modified the inside of the face plate as well so that it will easily flip up when I put the hinges in. I'm gonna try and get the hinges today.

This will now be cast in 3 pieces: the faceplate, the helmet and the back of the helmet. I've still gotta figure out paints and add the lights into this thing.

Soon... soon it will be finished.

So its been a while, here are some update pics. The detail in the ears (perfect circles)

Details in the lower jaw

working on the back now.. almost done. I picked up some silicone mold stuff today, so as soon as the details are done I'll be casting a few of these. More pics as I get more work done. :)

More updates!

I started in on some of the detail work on the chin and back of the helmet. From the pics you can see the lip the faceplate sits on

(also how the faceplate doesnt touch the helmet when its down)

and the start of the indentations in the back of the helmet.

I went out and bought 4 pounds of RTV silicone, when I finish all the detail work I'll start casting these puppies!

So here are some updates, I worked on the jawline details and thickening the circles around the ears.

Still working out the details, but I have the basic shape I want now. The back of the jaw tapers off instead of a 90 degree corner. I think it looks better that way. I'll be fixing edges tonight so everything will look sharp. Then its off to wet sand, a few days to dry out and then primer and mold.

Cheers,

Well I do have some coats of paint on the helmet. I would say over half the helmet still has paint. I figure I could either strip all the paint and then not wet sand or leave what I have and wet sand the whole thing. Maybe I'm wrong in this. I've seen your work and its awesome! What would you suggest?

I thought it would be best just to wetsand the whole thing. I know the filler will absorb moisture (which is why you prime filler to kind of seal it). I just wanna smooth out the whole thing before it gets coated in silicone for molding.

Well what I would do is fill the necks and pinholes, prime it really good and sand. If ot needs more prime again then wet sand. But I use different products than you guys so this is just what I would do since the primer I use easily fills 120 grit scratches on 2 coats.
