I really like the idea of that foam/balloon idea you used for hardening the inside. What is the product called? I'm interested simply due to the fact that resin and bondo have left me in a "detox break" for too long, and I've kinda gotten tired of the daily water chugs I do to try to cleanse my system...
The troubles of being a prop builder, I say!
The product inside is poly foam 2. It is the same stuff a car seat is made of. It comes in different durometers (density). I used trimmed styrofoam blocks placed inside (top, side, side, back and front) to center helmet on my kids head so his eyes were correctly viewed through visor area. Then put a balloon inside of another balloon. Inflated balloon until all styrofoam blocks were touching it. Then mixed product 2:1 by weight poured down front of helmets visor and it expands in all cavities around balloon including visor cavity. Had to do two Times because first batch wasn't enough. Then pop balloon and presto instant padding!
