I have been wanting to do a Mark VI Master Chief build for many years now. Now I finally have a chance to do it. My deadline is for Dragon Con this month, so I will have to do this pretty quick. I hope you enjoy the ride.

This is my first foam build, and from what I have done so far, I really enjoy working with foam. I'm using a laser to cut out all of the parts, to save some time, and to make all cuts perfect. I am really pleased with the results.

Here is the first sheet on the laser.

thats pretty sick i want a laser cutter. Good job so far. Halo 3 or the Halo 4 suit? (The unlock, not the one Chief wears through the game)

That's definitely the halo 3 mark vi, I can tell just by looking at it.

Undersuit detail? Build is looking good, that laser cutter is amazing.

Justinian, I've always thought this suit would be a challenge to build out of foam. I can't wait to see more!

Which file did you use? I know there is a foam torso file out there, and I have recently built it, but the one you are using looks way better.

It has been a little challenging, but I think that it is mostly because I have never done a foam suit before. It's very tedious.

Lol. Yes. I have returned to make more armor.
Is the laser cutter able to cut angles as well? PS, it all looks awesome!
The laser can only cut 90 degrees. I still have to bevel the edges by hand. But cutting all of the parts out for me saves a ton of time.

Which file did you use? I know there is a foam torso file out there, and I have recently built it, but the one you are using looks way better.
I used the foam file, but I added most of my own custom details.



Update time.

Progress has been going much slower than I wanted. I'm using some foam templates, but then also adding a lot of my own details from scratch. I'm pretty happy with the end results. Hopefully it will have as much detail as a fiberglass suit. Here are the thighs.

My helmet has been completely printed. I should have it by the weekend. I'm super excited.

It's crunch time, so I really need to crank up the production. I need to have the rest of the suit built by the beginning of the week.

I've seen some great work with foam but have been apprehensive about using it. With a fiberglass suit the details look so much better, yet the movement and flexibility of the suit are drastically reduced compared to a foam build. But the foam build doesn't end up finished the same way. The looks are.... different.

To each their own I suppose. I have not had a lot of luck sealing foam parts as well as a fiber glassed part. Maybe its just me haha.
 
Insane work so far man! That printed helmet looks awesome. How are you bonding the printed pieces together?

I've been in the same boat as you since I first saw foam builds. They do go together fast, and are very comfortable. But I have had painting issues since I first started doing tests a month ago. From what I can tell, higher quality paints work very bad, and cheap quality paints work ok. They are more for temporary builds, compared to fiberglass builds which last a very long time. I probably won't do another foam build, as the finished quality just doesn't quite cut it, for the quality I want. But in a pinch, like I am in, they will work very well.

I will use super glue, to glue to parts together. Then I will slush some smooth cast on the inside to strengthen it up.


Update time.
Wow, second update for the day. I hope progress continues like this. :) I'll go into detail on these shoulders.

I cut all all of the parts for both shoulders.

I figured out where the bends are going to be, and beveled them out, but not all the way through.

Then I started to glue the edges together.

Are you hiring out someone to do the printing for you? What material is it and are they going to do any post processing to smooth it out?

Also, great work on the foam, it's crazy clean.
