I dont know how I missed this thread... I really cant wait to see updates on this! And props to you for taking on such a huge build!!!
 
I'll add my voice to the chorus... this is awesome, bordering on epic depending upon the outcome :)
 
UPDATE 9/19/2010

I am back at work now but before i left i got some more done on it. I worked on the drop on the drivers side to put the 1" x 1" tubing to create another drop to get the right look on the side. I did a lot of testing on grinding and sandpaper disks to get everything to look right. I also welded the main strip in the back where the turret is going to mount. I need a couple more side braces for that mount but since i am still looking for another chassis and it may be different from the one i am currently using i am holding off on the braces for now. I hope to get the drop on the passenger side done this time home. I also need to pick up some more 2" x 2" tubing to finish up some other spots. I am out of stock on my long pieces that i need for the lower windshield frame.

UPDATE JULY 3, 2010


Finally after a week home i got the Warthog back in the shop. Today i cut and welded the side extensions for the passenger side in place. I still have some welding and finish grinding to do on the passenger side tomorrow. Also tomorrow i hope to shape and cut out one of the metal frame work that i plan to foam and fiberglass for a body panel to test it out and look for opinions on it.

You know, i am using a sandrail as my base, but the van works just as fine if not better! Besides I meant was using a sandrail, i kinda gave it up though. Looks amazing though!
 
For the body panels, do you think you could get some big blocks of foam then carve them with a knife a sandpaper and stuff. I think it might be a bit easier than trying to do it with wire.

I don't know how many people have seen Fantastic 4 rise of the Silver Surfer, but I watched a special feature on how they made the fantasticar. And they pretty much cnc'ed the panels into foam, then sprayed on some waterproofing stuff, then created a mould then casted the mould. Perhaps you you try something similar with hand rather than cnc.
 
That is what WETA did for there warthog. Had a big block of foam and cut out the body. A lot of what i am doing body panel wise is "foam composite construction" i have read up a lot on aircraft and hovercraft design and function. The wire is like the thin sheet rock wire or really thin expanded metal (you can see it in one of my previous posts) it is really easy to shape. Once i get my basic shape i plan on spraying some foam over it. One it dries it will be one solid piece. Then i can cut my finer details into the foam. Then i can can put fiberglass or something simular to skin it and make it thick as i want. The foam building has been around for a while. It's part of what Chevy used on the 1953 corvette. http://www.rqriley.com/frp-foam.htm this link will give you a better idea of what i have in mind. But instead of plywood i am using the wire as my base shape.
 
UPDATE JULY 4, 2010

Today after a little family getting together i had a little free shop time. I got the rest of the big dips welded out and smoothed. I still have a few small dips on both sides to grind down then weld back up and smooth. I also started shaping, cutting the mesh i want to play with for body panels. If it doesn't work out i may go back to my plastic body panel idea or try some sheet metal.

I doubt I'll ever see this in person, but I've got "goose-bumps" looking at your progress shots thus far!
 
A warthog build is probably one of the greatest things i have ever seen. I love the warthog, as much as Halo itself, possible even more so.

The work looks incredible so far, keep it up.
 
Starting to come around nicely. If I could lend a tip from working in the custom stereo buis making off the wall shapes. Traditionally we use MDF to form a skeleton and then stretch fleece or ponte (my personal choice) then saturate with resin and fiberglass. However this site here can lend you some help in the FG side of things http://www.fiberglassforums.com where you can see people doing "one off" body kit builds using Sheets of foam in various thickness' that can be acquire from Lowe's, Menard's, Home Depot etc...and spray foam to get the shape via carving then fiberglass resin, & mat followed by the normal bodyshop steps......
