haha, I personally know more than a few Aviators for the Navy and Marine Corps, and I discovered they figured out the solution to that problem a while ago. I have seen (and worn) the Helmets these dudes wear when they are flying, and they are lined with one of two things. the first option (the one I am using on my armor) is Bubble wrap, use the little stuff in the helmet, and the big bubbles in the rest of the suit. The other common padding source, though it molds much better, its significantly more dangerous to make! what they do is take you plain helmet (I.E. no liner) and fill it with Great Stuff, then they lay solid (thin) plastic over the great stuff, and put the helmet on YOU. Next, you sit for an hour and a half with a helmet on your head and pray the plastic doesn't break and you need to go to the ER to get foam cut off your head bladda bladda. then they put a little padded liner on top of the cured foam.
The nice thing about bubble wrap though, you can pick it up anywhere if it pops or you need to add a little more padding, all you need then is tape, glue, a gnome, whatever you want to hold it in. and if you screw up with great stuff, you have (a. a huge ER bill for you new skull, and (b. a helmet that you can scrap, spend days scraping the mess of great stuff and hair out, or use as a VERY pretty mantle piece.
So yeah, thats how the USMC and the USN pad Helmets and......other stuff padding for their illustrious pilots/aviators.
