I am impress with how much of a difference such a minor change made. The edges of those details now have that nice sharp look that you'd expect from a helmet. Can't wait to see the mold and first pulls.
 
At first I was wondering why you were replacing the foam detail since it looked great as it was. But when I read that you are sending it to be molded and cast, I realized why, since foam does not stand up well to molding.

Oh man I was just kidding when I said you can't mold the helmet with foam details and now you went through all the trouble to make the details out of a old visor and then paint your helmet all pretty like, lol, Im just messing with you, if you molded it with foam details then the castings would have come out with foam looking details, you did a really great job can't wait to see the castings and now you can come out of your Ninja status now that you got something to show LoL
Lol, I would have preferred to do this anyway since it looks so much better than the foam. It was well worth it. Lol, when you mentioned our little ninja banter we were talking about on FB, or ninji as I like to say, this is the first thing I thought of...
I've actually seen someone try to mold a helmet with foam details, with disastorous results. So, better safe than sorry.

I agree I left a foam part that was at the bottom of my EOD helmet when I molded it because I was to lazy to remove it and every cast that comes out of the mold you can tell it was foam, its not bad looking but I wish it didn't have the foam look in that area
I really contemplated leaving the foam on, sealing it really good, then calling it a day but I remembered when we talked about the silicone picking up every little detail so that turned me away from it pretty quickly.

Thanks SA. I'm really looking forward to to seeing that myself. I'm sorry to hear that you've lost all your student builders. Hopefully you can get more to carry on. It really is a great thing you're doing with those students. :D

Update!!!

Okay guys and gals, I have the thigh and shin both built in foam. I coated the thigh with two coats of plastidip but I didn't like how it sealed the foam, so I'm gonna use a method provided by Hyper using white caulking. Once that is done and dry I'll move on to painting the pieces then get started building the opposite side. Any who, here are some pics. let me know what you think as I always appreciate the comments.

This was the thigh before any final smoothing. Just wanted to see how it fit and was scaled...

Thanks Tom for the comments and no, they are far from perfect. That's your work my friend. I'll try and get another up soon. Going to try and do some painting today, if work doesn't get in the way! You've got a pm coming your way. :D
 
I think you will be happiest with caulking to fill the foam. No sprayed paint or coating will ever fill seams, just builds on the edges and actually highlights the problem. Use a caulk that is water clean up. You'll go through a lot of damp paper towels, but you'll end up with no extra material and perfectly flush seams. If you use 3Ms rubber undercoating, you'll get a textured surface that will hide imperfections an leave the surface with a pebbled texture more akin to cast metal. This is how I did my helmet. If you look at my helmet, you'll be able to tell whether that's too rough for you or if it's the look you want. The rest of my armor is done with fine sand blown into wet paint. Looks good, but destroys everything it touches!

The paint is drying on the thigh and shin now. We have a big job coming on Monday to start in the shop so building will be slow to non existent for a while, several weeks at least. I'm trying to get this done by Halo-ween. That's my goal anyway. We'll see how it goes. :D

Now, what do you get after you make a mold??? Well castings of course!!! This is the first one pulled from the mold. There were a few issues with air entrapment, but for a first cast, it looks really good I think.

If all goes as planned I should have the mold next week then we can get down to bidness! Thanks for looking and I hope you like it. We both put a lot of time and effort into the helmet and the mold and I think it shows. On a side note, I do have the thigh and shin sprayed with the white and black, I just have to do the weathering and add the final details, but that won't be for a couple of weeks probably, but I'll try and sneak it in if I can. Looks amazing Vshore! I always love seeing successful molding/castings of great helmets! There is one thing that sticks out to me though. It looks like you molded your helmet like pretty much everyone else does, create a single piece mold and support it with a two-piece mother mold. If that's the case, how did that seam on the back sneak in there?

Well, seam or not, it looks great! I've been watching this build from the beginning and you've always produced amazing results. I can't wait to see the entire build together.

I've been planning out the future of my own armor, and one of the first permutations I build for my Mk VI will be CQB. I will definitely be referencing this build as I go.
