MAJOR UPDATE

So after redoing the design many times with different sized hexagons(i think i am done with hexagons for anoter 10 years) Keep in mind, EACH of these hexagons is had carved with my dremel, cutting through hexagonal graph paper(link here) I had to buy this high speed cutting tool for my carving
This is what i have come up with

This is another sheet that i did with hexagons slightly bigger

I have made a plaster mold of it which turned out exceptionally well( compared to original)

I am still deciding on whether to try and cast it in latex or urethane rubber, any aleternatives or opinions from the community are appreciated

I don't know why I never thought of doing an undersuit this way, but it makes perfect sense! Make the hexagonal pattern from foam as you did which you use to cast a mold from which you can bust out sheets of the material you need in which ever substance you choose. Holy balls man if I wasn't living in a dorm I would do this large scale, talking 3ftx3ft(maybe even larger) and then turning it around and selling it to people around here that are looking for that extra detail but unsure how to add it in(for those who can't sew like myself).

Thanks, It would be AMAZING if people wanted to buy sheets of this, but because i dont particularly feel like hand carving 3 by 3 feet of this stuff, 1 page took me 5 hours, i can make multiple molds and cast a bunch at a time, but i would need a bunch of people to pledge to make it worth while. The mold is 7 by 10 (inches) for those of you wondering. I probably shouldnt discuss buying/selling outside of pm's and classifieds, but people interested can pm me and i am flexible on what material is used, as long as it is accesible to me.

For sewing it, i can always go with a big needle and pre punch holes for it, but i think it might depend on what material is used.

I HAVE DONE IT my first test cast of my under armor sheet has cured and this is the result

close up, there are a couple air bubbles with can be fixed in later castings

In other news, i have progressed on my helmet

Tinted test coming out of the mold tomorrow, what i may try and do is 3d print the design for continuity, then mold that.

No responses huh? well here we go, I have just pulled a piece with tint and here is the result

There is still a small amout of plaster residue on it, but that will come off after cleaning. Doing another tonight and am going to start work on the eventual 3d printed one.

Thanks for the uplift so you asked about the flexability of the latex, here you go

The one problem i have found, is that if you really stretch the latex, then it somewhat stays stretched, if you get what im saying.

I have been away from my house for the past week, so i havent been able to work on my helmet. But what i have been working on the the promised 3d model of the undersuit texture. here is where i stand now

This is in sketchup, and i have uploaded it to shapeways and plan on having it printed when i am in europe.
I have also now made multiple molds of the carved texture, and if people are interested, pm me, and i may try and mold this model as well. More soon,

I do have a question though.
Are you able to make it in different colours or would you just colour it after?
The reason why I am asking, is with Spartan Iv undersuit's there are some parts that change as you change your armour colour (ie blue, green, red, as on)

Thanks for the compliment, i can tint the latex any color. It happens before the latex cures, so there is not worry about paint cracking, bonding problems etc.

I am going to send my model off to shapeways, but to make it worth my time, if anybody is interested, PM me.

How exactly does the AI Port work on the helmet?
I've tried to google pictures to see if it would possibly show Chief using the port, like taking something out or putting something in, but all I find is fan fiction with no pictures. I've really tried to look the info up, but I just can't find anything. I guess I could go back through and play every single Halo game...

Could someone tell me which levels/cinematics in the games show Chief taking Cortana in/out of his helmet? I mean for all games, not just Halo 4.
